This Bizarre Concrete Beam Is the Smartest Use of 3D Printing In Architecture Yet

I’m going to put this as gently as possible: 3D printing entire buildings, right down to the fixtures, doesn’t make a ton of sense yet.

It’s an exciting vision of the future, of course, but it’s also a myopic one—we’re forcing an emerging technology to fit into the mold of our existing world. While plenty of companies have demonstrated it can be done, that doesn’t mean it should be done. A group of Italian engineers and researchers want to prove that 3D printing individual structural unit makes more financial and environmental sense. The group, called WASProject, originally set out to design a printer that could produce full homes. “WASP was born with the dream of printing houses with 100% natural materials,” the company writes today. “But wisdom teaches that extremism is never a good thing.”

Now, WASProject focuses on printing specific pieces of buildings and bridges—the structural beams—that usually require the most heavy and CO2-producing concrete. “Concrete is bad for the planet,” the group explains. “A ton of cement generates a ton of Co2.”

The group’s designs get rid of any redundant materials in a beam. With smart software modeling, they say they’re able to cut down on the amount of CO2 produced by a structural beam by 50 percent. The product of their research was unveiled today, and they describe it as “the world’s first 3D printed reinforced beam,” though other groups have certainly been pursuing similar ideas.

The fact that it’s lighter and less expensive isn’t the most important thing about the design—it’s the fact that is uses less concrete. Concrete is the most-used artificial material on Earth, aGizmodo’s Maddie Stone wrote yesterday, and it’s now a $100 billion market. In countries that are developing cities very rapidly, it’s the singular building block: One popular stat, for example, holds that China has used more concrete in the past three years than the US did in the entire 20th century. And unfortunately, making the stuff contributes to as much as 7 percent of global CO2 emissions.

While printing full houses also has the potential to cut back on waste, by using construction refuse for “ink,” for example, the technology is still too nascent to be used widely anytime soon, or in any structure besides simplistic one-story homes. WASP’s beam, on the other hand, is already being stress-tested at the University of Naples’ engineering lab. One day, it could be integrated into conventional structures and skyscrapers, without the architects or developers needing to design a fully printed building.

It’s still a long ways from being adopted by the industry—this is still just an experiment. But it’s far less of a pipe dream than a full 3D-printed house. You might be waiting on that for a while.

(CNN)There’s already a 3D-printed house being built in the Netherlands. In China, 3D-printed mansions are reportedly on the rise.

Now, a 3D printed estate featuring a swimming pool, jacuzzi, car port and 2,400 square foot house could be coming to a sleepy plot of land in upstate New York.

The ambitious project is being undertaken by New York City architect Adam Kushner, alongside partners including 3D-printing pioneer Enrico Dini and his D-Shape firm.

Kushner told CNN that surveying has already begun with excavation work also set to commence soon.

The swimming pool and jacuzzi are penciled in to be completed by December 2015 while construction of the house is expected to continue until the end of 2017, he says.

But the project hinges on getting the giant 3D printer, which will be used to produce the digitally designed building blocks of the estate on-site, into the country.

The device is currently in Italy after it was originally being built for a project partly funded by the Italian defense agencies. Military clearance is now required before the green light is given to export the printer to the United States, Dini says.

The delay in receiving this clearance is part of the reason the project has been held up since it was first announced back in August 2014.

“We are now waiting (for) permission to borrow the printer (from the military),” Dini says. “If I had another printer I’d send it there tomorrow, but unfortunately we don’t have and must wait.”

The litmus test

Whatever the import-export issues, Kushner says he sees the estate project as a test of D-Shape’s printer technology and its distinctive method.

This practice entails collecting sand, dust and gravel on site and mixing them with a magnesium-based binding agent to produce the 3D-printed building blocks required to piece the estate together. According to literature on the D-Shape website, the material produced by the printer is “similar to marble” in its constitution.

This technique is vastly different from other 3D-printing methods, Kushner says, and enables the production of many more “sculptural forms” that simply aren’t possible with other systems.

If D-Shape can prove its technology works and is efficient for a project of this size, Kushner believes it could lead to all manner of possibilities in architecture and construction. Not only could it be faster and safer than existing construction methods, he says, it could also end up being cheaper, more streamlined and of higher quality.

And although the 3D-printed estate is something only the very wealthiest would be able to replicate, Kushner sees D-Shape’s construction methods benefiting the less fortunate as well.

“This will serve as a way of using our project to … pave the way for more humanitarian purposes that we see as the highest and best use for our technology,” he says.

“If we can build a simple pool house, I can print thousands of refugee housings. If I can build a pool, I can print underwater reefs (which he says D-Shape has already done before) to repair bridges, piers and infrastructures.”

A technology on the rise?

Integrating progressively more advanced 3D-printing methods into the construction industry has been a topic that has generated many eye-catching headlines in recent years.

The process of contour crafting — where large 3D printers are assembled on a building site (much like what will happen on Kushner’s estate) and programmed to construct pre-designed concrete structures and their relevant sub-components — was put forward by Dr. Behrokh Khoshnevis of the University of Southern California as far back as 2009.

Khoshnevis told industry website 3DPrint.com earlier this year that the first printers large enough for his version of contour crafting should become available within the next two years. He added that the method could even be used to build high-rise structures within ten years.

Chinese firm WinSun seemed to take inspiration from Khoshnevis’ methods when they claimed to have 3D printed a mansion and six-story tower block in the city of Suzhou, eastern China earlier this year.

Meanwhile, in the Netherlands, DUS Architects continue to piece together a 3D-printed house using its “KamerMaker” machine. Company co-founder Katherine De Wit described the DUS technique as being a potentially valuable tool that could be added to those already used to build homes.

Other experts, however are more cautious about the immediate potential of 3D-printing technology in the construction industry.

In an interview with CNN in 2014, Dr. Phil Reeves, managing director of UK-based 3D-printing consultancy and research firm Econolyst, described 3D-printing a house on site like that planned by DUS as counter to existing building techniques which are already relatively efficient.

Then there are other fast-developing building methods like prefabricated construction which entails manufacturing components in a factory before transporting and rapidly piecing them together on a building site.

Chinese firm Broad Sustainable Building claimed to have used this method to piece together a 57-story skyscraper in just 19 days earlier this year.

For Kushner, however, the benefits of large-scale 3D-printing are many and will likely increase as the technology becomes more advanced.

“This is not superfluous, nor a lazy architects idyll,” he says. “I think it’s as important as the automobile was in changing the design of cities or how the printing press altered communication.”

“Why? Because it democratizes construction and architecture and puts it into everyone’s hands, just like the camera phone made everyone a photographer. Not everyone is good at it but everyone can become one.”

The Biggest Nano Structures in the World Have Been Created Thanks to 3D Printing

When it comes to 3D printing, there is a lot of talk about large scale printing. In this past year alone, we have seen things as large as a house 3D printed using the technology that we have today. The world has a fascination with large things, thus this is why there has been so much media attention surrounding the 3D printing of cars, houses, and other large structures as of late. However, equally impressive, although not quite as ‘sexy’ to the mainstream media, is the 3D printing of nano structures. These are structures that are extremely tiny, and provide for the potential of creating new materials, new medical devices, and more. The possibilities are really endless.

There are several companies which currently have the technology to utilize lasers to 3D print nano structures. However, today 3DPrint.com learns that one company has just broken a record for creating a machine that allows them to 3D print ‘the largest’ nano structures yet. Isn’t that an oxymoron?

“We, the company TETRA in Germany, have developed a nano-3D-printer,” Norman Petzold of Tetra tells 3DPrint.com. “It is based on two-photon-lithography (2PP) and is able to write nano structures with resolutions of 400 nm. There are already printers, which are based on 2PP and which have the same resolutions, but the new thing on our nano structures is that they are ten times bigger than the current [technology]. Current nano structures are available at 2 or 3 mm height. Our structures can be [up to] 30 x 30 x 30 mm³ with a resolution of 400 nm. This is current world record.”

The process, which TETRA’s printers use, is called Two-Photo-Polymerization (2PP) and it is a lithographic technique where photo-sensitive, polymerizable liquids such as hydrogels are cross-linked using an ultra-short-pulse-laser. This laser cures the material, allowing for final products which are incredibly small in size, yet also very intricate in detail.

Some of the materials available to print with using 2PP include acrylate monomers, and biomolecules. This technology is very useful for creating products which can be used for:

  • Implants
  • Tissue Engineering
  • Cell Biology
  • Drug Discovery
  • High resolution cell scaffolds

The laser used within these machines feature a wavelength of 780 nm and a pulse duration of less than 120fs. This provides for very minute detail in a tiny space.

It should be interesting to see how this technology progresses in the coming years and how various businesses and institutions put it to use. Allowing for the 3D printing of small, detailed objects could revolutionize medicine in more ways than one. The fact that these machines are no longer limited to printing objects of 3mm in size means much more potential lies ahead.

Another Sensational Milestone in the World of 3D Printing – The World’s Tallest Building Built from Recycled Construction Waste

A Chinese company has used 3D printers to create five-story homes using construction waste. The project architects say this is the world’s tallest building constructed using this technology.
The new project is the brainchild of Shanghai-based WinSun Decoration Design Engineering Co, who also managed to use 3D printing technology to create a 1,100 square meters villa in the Suzhou industrial park of China’s Jiangsu Province. It is not known how comfortable the buildings will be to live in, but one cannot argue with the cost, the villa complete with interior decoration cost a little over $160,000.

According to the 3D printing website 3ders.org, it took the company a day to print one level of the building and another five to put it together. In order to undertake the mammoth task, the company used a massive 150-meter long and 6 meter high printer. They use recycled building waste for the materials or ‘ink’ which also contain glass fiber, steel and cement and special additives. The process works by secreting layers of construction material on top of each other to create densely packed building blocks.

The company says the buildings are perfectly safe to live in, and are expanding their horizons and hope to build housing blocks as tall as 12 stories in the future.

WinSun estimates 3D printing technology can be very savvy: it may save between 30 and 60 percent on building materials with costs slashed by 50 percent up to 80 percent. The firm said that it may also shorten production time by 50 to 70 percent.

The company has been building up a reputation. In April, it managed to print 10 full-size houses in a day.

Over the past year, we have seen many incredible 3D printing projects take place. There have been houses, cars, boats, and prosthetic hands that have all been created on 3D printers. However, one artist, named Hung-Chih Peng, may have them all beat, at least when it comes to creativity and time involved.

Hung-Chih Peng is a Taiwanese artist who thinks outside of the box, and I’m not just talking about throwing in a few extra colors on a painting, or sculpting a slightly controversial scene. He has garnered a tremendous amount of attention with his unique exhibits such as Post-Inner Scripture in 2013, God Pound and 200 Years in 2009, and Little Danny in 2002, among others. Now Peng’s latest work is The Deluge – Noah’s Ark, which is currently an exhibition that can be seen at the Taipei Fine Arts Museum. It takes a model of a boat, and twists and turns its body in a way that isn’t physically possible in the real world.
But this is art, and The Deluge is Peng’s way of showing the inability that humans have exhibited in rectifying uncontrollable catastrophic challenges. Climate change, ecological crises, and environmental pollution are all changes that this planet is facing, yet seemingly humans do not have a way to correct these problems. The work is meant as a metaphor for showing the battle being waged by Mother Nature on the accelerated development of industrialized civilization. And as Peng explains:
“Human beings are unable to return to the unspoiled living environment of the past, and have become victims of their own endeavors. In the biblical time, Noah’s Ark is the last resort for humans to escape from the termination of the world. However, if Noah’s Ark sinks, where is the hope of the human race? If Noah’s Ark, a symbol of mankind salvation, becomes just as a shipwreck, human and nonhuman were placed in an equal position. Human subject is losing his predominance as the supreme center of the world.”

Currently on display is this piece which Peng has created. It is 3D printed and measures 2 meters long. It depicts a time when the Anthropocene period (a period when human activities have/had significant global impact on Earth’s ecosystems), is replaced by the Mechanocene period when machinery begins taking over some of the jobs.
“It is certain that, no matter what circumstance will turn out, there will certainly be a disaster beforehand,” explains Peng. “Destruction and construction always grow and demise together. We will once again encounter the problem of moral degeneration.”
As part of the exhibition that features Peng’s 2 meter long “Noah’s Ark,” which has been twisted and turned in all directions, he has also turned his exhibition space into what he terms “an artist’s studio,” and is currently 3D printing a HUGE 26-foot-long model of the same boat, using 30 UP 2 FDM-based 3D printers. In all, there will be about 100,000 separate 3D printed pieces that will go into assembling this giant boat.

“The boat is not finished yet, it will be finished at the beginning of Jan 2015,” Peng tells 3DPrint.com. “It will be 8 meters long and about 165 cm high and wide. We will use 560 kg of filaments, sponsored by UP printer maker, Beijing Tiertime. This is my first time using 3D printers. The original idea was only to build a huge twisted boat for this biennial. It has to be huge. After evaluating all the possibilities of different working processes, we think 3D printing is the best final decision.”
Visitors to the exhibit can see first hand as 30 3D printers are constantly working, printing different parts of the boat. When finished, they are assembled onto the larger model, which also is currently on display.

The potential of additive manufacturing, also known as 3D printing, to change the way buildings are made is indisputable. It’s being touted as a solution to challenges in our cities ranging from the need for affordable housing to infrastructure modernisation. The process has been slow, but it may well be a key ingredient in the future of the building industries.

In the last two years, technological advances in scalability are allowing 3D printing to move beyond small-scale architectural models and prototypes. It is now being used in actual housing and infrastructure construction—achieving lower labor costs and finally delivering those long-promised economies of scale.

Helped along by the increasing prevalence of digital 3D modelling software for building and infrastructure design, some of the new results are pretty mind-boggling, too.

Here are three of the latest examples from around the world, which reveal the ways in which 3D printing is changing approaches to architecture, engineering and construction.

1. Kurilpa Bridge, Brisbane

Road and bridge infrastructure is just as important as housing to make cities liveable and workable. Until recently, direct metal laser sintering (DMLS), essentially 3D printing metal parts, was used extensively in the aerospace and automotive industries. But it was not explored thoroughly for usability and cost-effectiveness for bridges and other types of urban infrastructure. The primary reason is because each bridge is a unique design and the savings from prototyping and manufacturing aren’t as obvious.

Moving now to Australia, global engineering firm Arup was tasked with creating components for an unconventional pedestrian bridge. Arup decided to use 3D printing as an internal research project to determine how a laser-sintered, printed metal part could hold up to structural standards. The parts for such a bridge also had to be load-bearing connections.

Arup’s engineers came up with a complex design with “root” supports and extra struts were added to the part to support it during printing. The struts allowed for a hollow design that reduced the overall weight of the bridge node and was more aesthetically pleasing than a traditionally machined one. The design and production of the bridge nodes allowed new degrees of design freedom and Arup is already using the research on other projects.

2. Canal House, Amsterdam

The first entrant in the race to build a fully 3D-printed house is Amsterdam’s DUS Architects. Using The KamerMaker (room builder), a 20-foot-tall custom 3D printer created by DUS and Ultimaker, the architecture firm has been printing a house along one of Amsterdam’s famous canals bit by bit for the last year-and-a-half and expects to have it completed in 2015.

The KamerMaker works essentially like a larger version of a desktop Makerbot. The printer head extrudes the melted plastic material along the programmed path on the X and Y axes and when finished moves up one step along the Z axis. Unlike its desktop cousin, it can print whole rooms.

The exterior walls of the Canal House cover a range of sustainable materials, including Hotmelt—a type of industrial glue developed by German chemicals manufacturer Henkel. Comprised of 80 per cent vegetable oil, Hotmelt is used to form bio-based plastics. DUS and Henkel are also experimenting with eco-concrete. They are testing out a variable concrete mix that allows the team to add insulative material and colour to the wall sections. Once printed, the wall sections fit together sort of like Lego.

While the Canal House won’t be completed until next year, it has already created several innovations, including one of the largest-scale 3D printers in the world and advances in sustainable materials.

3. WinSun Houses, Shanghai

On the other side of world comes an entirely different perspective on 3D-printed housing. While the Canal House is experimental, architecturally elegant and pushes the envelope of materials science and constructibility, it will take three years to complete.

Meanwhile, Shanghai WinSun Decoration Design Engineering claims to have erected 10 3D-printed houses—each costing about $4,800—in less than 24 hours.

There’s some debate over whether Shanghai WinSun’s houses are genuinely a 3D creation because they were printed not as a single item, but in parts that were then assembled onsite. But the feat is impressive nonetheless.

The simple, concrete-framed buildings were made using an enormous 3D printer that is 150 meters long, 10 meters wide and 6.6 meters high. The houses each cover an area of 200 square meters and were designed to someday provide affordable housing to the homeless.

The 3D-printed “ink” of each structure is a combination of recycled construction and industrial waste materials formed into structural concrete and wall panels.

These houses may not win any design awards, but the manufacturing concept that delivered them so cheaply and quickly is a leap forward in sustainable tilt-up construction. The process contains costs and could be applied to solving housing crises in major cities around the world.

New Uses For 3D Printing

The above examples are just three among the many new uses of 3D printing at building scale that are popping up around the world. They clearly point to a world where advances in 3D-modelling software in combination with advances 3D-printing technologies (both in terms of size and materials like concrete and carbon fibre) will allow architecture and construction professionals to more efficiently and more sustainably design and implement building solutions for our rapidly urbanising planet.

As the organic form of Arup’s root supports suggest, 3D printing may also indicate a future of beautiful new architecture and infrastructure in our cities.

Simply put, these are no average printers – reports claim that the behemoth used to create houses is 10 metres wide and 6.6 metres tall, placing it towards the top of the 3D printing food chain.

The video below captures an ambitious Chinese company’s plans to mass produce houses. Oh, and these aren’t made of plastic! Using recycled stone and quick-drying cement, WinSun, the company responsible, are able to construct 10 eco-friendly dwellings a day!

As we look towards our Chinese printing cousins – we must admire their efficiency and applaud their intention to plug a hole in the market. With China’s property bubble only beginning to show signs of popping in 2014, millions are currently occupying less than adequate living quarters.

Sitting at only a few thousand dollars each, these cosy houses would make a perfect home for the millions of students in Beijing, for example.

Besides being cost-effective, 3D printing is all about environmental protection and longevity. In line with this, Kor Ecologic ltd. are aiming to reduce the billion vehicles already present on our polluted roads – by, you guessed it, 3D printing cars.

As per Korecologic.com, by the time 2050 rolls around the world’s car population will rise to a staggering 2.5 billion. Clearly it would be advantageous for the children of tomorrow to purchase one type of car when they reach their coming of age – one that supports, rather than destroys the environment.

With 3D printing ushering in a new wave of efficiency and sustainability for those knowledgeable enough to harness its power – one should certainly consider a 3D printable car as a gift for the near future.

So, what 3D printed cars are currently available on the market?

The URBEE 2 – a space age looking vehicle with an internal and external structure entirely 3D printed – would be able to travel an extraordinary 4000 kilometers with only 10 gallons of bio-fuel!

One of thee promising creations is from a group of passionate American students from the University of Washington with their ‘milk jug’ style boat – and another from our friends from the East, a Chinese boat that dipped its toes in the water for the first time less than 2 weeks ago!

The group of students who designed and crafted the ‘milk jug’ boat entered it into the annual Seattle Milk Carton Derby, finishing the race in second place! After 8 long weeks of research and preparation, the student team used recycled and melted milk cartons to build their sea vessel – as opposed to the standard thermoplastics normally used.

The Chinese boat, created by the country’s largest 3D printer, is a two-metre long boat weighing in at 35 kilograms, and made of nylon. Similar to the American entry, the Chinese boat supports two adults.

Malta 3D Printing believes that group of UW students really outdid themselves. Both companies used a minimalist approach, recycling different materials to achieve aesthetically pleasing and practical products.

Of course, these projects are not for any regular amateur – requiring plenty of materials and knowledge in the world of 3D printing and their respective areas (architecture, aerodynamics, buoyancy, to name a few).

As we look towards our Chinese printing cousins – we must admire their efficiency and applaud their intention to plug a hole in the market. With China’s property bubble only beginning to show signs of popping in 2014, millions are currently occupying less than adequate living quarters.

Sitting at only a few thousand dollars each, these cosy houses would make a perfect home for the millions of students in Beijing, for example.

Besides being cost-effective, 3D printing is all about environmental protection and longevity. In line with this, Kor Ecologic ltd. are aiming to reduce the billion vehicles already present on our polluted roads – by, you guessed it, 3D printing cars.

As per Korecologic.com, by the time 2050 rolls around the world’s car population will rise to a staggering 2.5 billion. Clearly it would be advantageous for the children of tomorrow to purchase one type of car when they reach their coming of age – one that supports, rather than destroys the environment.

With 3D printing ushering in a new wave of efficiency and sustainability for those knowledgeable enough to harness its power – one should certainly consider a 3D printable car as a gift for the near future.

One of thee promising creations is from a group of passionate American students from the University of Washington with their ‘milk jug’ style boat – and another from our friends from the East, a Chinese boat that dipped its toes in the water for the first time less than 2 weeks ago!

The group of students who designed and crafted the ‘milk jug’ boat entered it into the annual Seattle Milk Carton Derby, finishing the race in second place! After 8 long weeks of research and preparation, the student team used recycled and melted milk cartons to build their sea vessel – as opposed to the standard thermoplastics normally used.

The Chinese boat, created by the country’s largest 3D printer, is a two-metre long boat weighing in at 35 kilograms, and made of nylon. Similar to the American entry, the Chinese boat supports two adults.

Malta 3D Printing believes that group of UW students really outdid themselves. Both companies used a minimalist approach, recycling different materials to achieve aesthetically pleasing and practical products.

Of course, these projects are not for any regular amateur – requiring plenty of materials and knowledge in the world of 3D printing and their respective areas (architecture, aerodynamics, buoyancy, to name a few).
